How Manufacturing Engineers Can Improve Production Efficiency Through Process Automation

Manufacturing engineers are constantly looking for ways to increase output, maintain product quality, and control operating costs. However, production efficiency depends on more than running machines faster. Delays, inconsistent procedures, manual errors, and unplanned equipment downtime can all reduce performance. Process automation helps address these challenges by making manufacturing operations more consistent, measurable, and easier to manage.

A well-planned automation strategy does not require every task to be performed by a machine. Instead, it identifies repetitive or error-prone activities where technology can improve results while allowing employees to focus on problem-solving, maintenance, and process improvement.

Identify Bottlenecks Before Introducing Automation

Prior to purchasing any machines or equipment to automate your manufacturing process, evaluate problem areas using the information about cycle time, waiting time, changeover time, rework, and equipment failures to devise the course of action. Simply buying a machine to automate the manufacturing process might appear to be a good choice, but ultimately it could just enhance some of the problems that existed before.

Engineering teams could analyse the collected production information to establish priorities based on the potential improvements. For example, there is no doubt that automating some of the repetitive and monotonous inspection activities is a good idea. However, you might want to invest sufficient time to enhance material handling to reduce machine idle time for a better overall production flow.

Reduce Human Error Through Standardised Processes

Human-based activities are prone to errors under various circumstances, e.g., fatigue, lack of expertise, misinterpretation, manual calculations, etc. Some of these occurrences can be eliminated using dedicated automated equipment. For example, automated controllers can enforce standardised aspects of processes. Interlocks, sensors, and checks can help in recognising some irregularities.

Human expertise remains indispensable throughout the production chain, but eliminating repetitive manual activities that are largely devoid of added value will contribute to a more consistent product outcome and greater productivity.

Practical Ways to Improve Consistency

Manufacturing engineers can improve process reliability by:

  • Establishing standard operating procedures for recurring tasks.
  • Using sensors to detect incorrect positioning or component presence.
  • Applying digital checklists to setup and changeover procedures.
  • Recording process parameters for each production batch.
  • Training employees to respond consistently to faults and exceptions.

Use Equipment Automation to Improve Workflow

Automating conveyors, robotic transfer processes, PLCs, and equipment loading are perfect examples of measures that can help to reduce the time spent on unnecessary movements. They are specifically beneficial to adopt when there is a need for consistent and predictable manipulations in repetitive production sequences. The application of a general production plan and synchronisation of equipment can also be beneficial to reduce inter-machine waiting time.

Note that the focus should be on the entire production chain and not only on the individual machines. Hence, engineers should be aware that although a given production machine might have shown great improvements with a 10% increase in frequency, this addition will not yield desirable results for the entire production chain. Take all the equipment into consideration to ensure that you can provide sufficient resources to every link in the production chain. Do not forget about the necessary flexibility for a production process to continue uninterrupted when a given machine is down. Finally, ensure that your overall planning enables a higher workload frequency.

Integrate Traceability With Automated Production

Quality and traceability become easier to manage when manufacturing systems record information as products move through the production process. Automated inspection equipment can capture measurements, while production software associates results with batches, components, or individual serial numbers. This makes it easier to investigate defects and identify where corrective action is needed.

Laser marking is one example of how automation can support traceability. Manufacturers can use automated laser marking solutions to apply serial numbers, barcodes, QR codes, and other identifiers to components. When marking equipment receives information from production systems, each part can carry identification that connects it to inspection results, manufacturing records, and subsequent service requirements.

Measure the Impact of Process Automation

Every engineering team should have some quantifiable indicators to measure the effect of their automation upgrades. The table below provides an example of how a theoretical production team could track the improvements from automation as a function of change:

Performance IndicatorBefore AutomationAfter AutomationChange
Output per shift800 units960 units+20%
Defect rate5%2%−3 percentage points
Unplanned downtime60 minutes40 minutes−33.3%
Manual handling time120 minutes75 minutes−37.5%
Changeover time30 minutes24 minutes−20%

Tracking these indicators over comparable production periods helps engineers determine whether improvements are sustainable. Results should also be assessed alongside safety, maintenance costs, energy consumption, and total equipment effectiveness to avoid improving one metric at the expense of another.

Make Quality Control Part of the Process

Quality control should not only be a means to collect information on the outcome of a certain production area. Instead, consider options to enable in situ evaluation. You can implement automated vision inspection tools and measurements. They are specifically beneficial to invest in when the likelihood of deviation arises at a certain point. Early intervention will allow the production team to avoid further defective product runs. Apart from that, engineers should implement an appropriate reaction to any non-conforming results, i.e., set up limitations, alarms, and additional checks so that any irregularities are addressed in a timely fashion. Finally, make sure that your measuring instruments always provide accurate data with preventative maintenance checks.

Build a Sustainable Automation Strategy

An effective strategy for manufacturing process automation aims to achieve a good balance between adequate equipment and a well-designed production flow that leaves no room for human errors to take place. Engineers should carefully establish a specific engineering plan based on well-defined problems, followed by specific objectives that are aligned with the broader manufacturing goals. Subsequently, implement well-rounded tactics with well-defined outcomes within a measurable timeframe. Then use a comprehensive approach for post-implementation assessment, examining both new disruptions and the quality characteristics.

It should be noted that whilst an automation strategy aims to reduce manual processes and provide better equipment, it should not be done to eliminate human expertise in key control points. Instead, the ultimate goal should be to enable an effective and sustainable production flow in which human workers are better supported to make higher quality decisions with the aid of a more predictable and consistent machine output.
